I happened across this thread as it was referenced over in RCU in the States.

The way I'd approach this is a bit more circuitous.

I'd take your printed master part and form a paraffin body around it in 2 halves with location or indexing
provisions. I would then cast these two paraffin halves in aluminum or broze depending on the size. Once
the two halves are cast and after appropriate cleanup, fitting and making expansion holes I would use them to
make heat vulcanizing rubber tires. Here in the states they allow repair of larger truck tires( apologies - tyres)
and the rubber they use is relatively inexpensive, durable and easy to use. Perfect for the task at hand.
